Default polishing intercooler piping

how do you smooth the insides of the piping for the turbo and intercooler.

Not really worth it IMO. Just replace them with mandrel-bent aluminium or stainless steel piping with a larger inside diameter. You'll get a lot better results!

You can grind off the lips on the cast pipes - this must make airflow a little smoother.

what size piping would be too big?

Match it to the inlet and outlet of the IC - anything bigger or samller will not be optimal.
