: What is the problem with my AERO??

2002 9-5 Aero with 105K- 2 weeks ago check engine light came on every so often- started "hesitating" at highway speeds.

Car would not start last Sunday- towed- fuel pump and filter replaced

Check engine light came back next day- code- combustion failure- replaced DI cassette- no code yet but still stumbles- also replaced plugs with correct NKG "R"s

Also replaced- Hooter valve 1 week ago- no changes to above symptoms {was making Whale noise- now gone} Not changed due to anything noted above.

The hesitation/bucking is seen and felt while the turbo gauge is in the white right before the yellow- no issues under moderate or heavy acceleration. The gauge moves slightly lower when feeling hesitation- feels like dirty fuel filter but thats been replaced. Also noticed gauge will drop to almost zero when "coasting" on highway [sport mode on] No RPM loss or fluttering on the gauge. Feels like I am losing pressure perhaps and causing a bucking?

Running out of ideas and $$$!!! One thing I noticed when I changed the Hooter valve was the pipe it is connected to felt "loose" or cracked where it connects to main turbo piping. Is this to be rigid or loose? Don't want to sway your thoughts on this so add it to the investigation!

check and replace vacuum lines as they tend to get old and brittle and will start to deteriorate and cause all sorts of problems. Some cracks or breaks you may overlook and not see so best to just replace them all and proceed from there.

also did you gap the plugs correctly before installing?
Also did you replace te DI withe oem or aftermarket? aftermarket ones tend to fail rather fast or not work properly at all

Make sure the spark plugs are EXACTLY what the OEM ones are.

Also, make sure you replace all one way valves in the vacuum lines, especially the one just behind the valve cover as it ususally breaks off after a few years and is a major source of vacuum leaks and hence boost hesitation.

Plugs are correct- NGK pfr-6h-10. The $13 ones!

Gap is set by NGK from what I have read- plus previous plugs had same issue a week ago and they were fine for 40K till the last 100 miles.

I will check lines for leaks-

What about that turbo pipe? The one connected to the turbo bypass valve? Should it be ridgid or have some play? I can wiggle it around.

Always recheck gap on plugs. Where did you get the new DI? If Its not a Saab product it could be the problem.

What was your actual cel code? I don't know what "combustion failure" means.

Never trust the gap set by the manufacturer, always check and regap them yourself. Also, new plugs tend to make falting Di's fail faster so make sure its an OEM one. The pip to the diverter valve is rigid, there can be some play but it shouldnt be a lot. Check to make sure you have the small lock Tab screwed into place holding it down, if so and it still moves you might need to replace the rubber o-ring

Agree with always checking the gap. I just bought NGK's for my 9-5 Linear, allegedly preset to 1mm......when i checked them they were 2mm or so!

The problem is probably in your throttle body, plenty of information on this site matching your symptoms. The throttle body may have internal cracked wires or it's two plates that rotate may have dust or dirt between them, preventing proper contact. BBA Reman has a rebuild service.

I get the message about the gap deal but my problems were there before the plug change.

Only other info i can give is that it occurs after 15 minutes of highway driving.

Trying cheap fixes tomorrow [I guess the $1200 last week did not work!] fuel injector cleaning, MAF cleaning, throttle body cleaning and check vacuum lines.

Any other ideas?

The throttle body cleaning I'm talking about involves removing the throttle body and removing it's black cap, then cleaning deep inside, it's not something that's simple.

I had these exact same symptoms. It was the throttle body going bad. Our mechanic popped in a new one and all was well.

UPDATE- replaced the throttle body and issue went away!....or did it? Ran fine for a month and now if I give it some gas for a second and then take my foot off the pedal [think parking lot] it wants to stall [stumble, rpm drop then returns to normal]

only does this for a second but annoying as hell! Do this several times and cel light comes on.

This could be your ignition cassette. Mine did that with an old one.

If you have a known good one, that would be the first thing to check IMO.

A new set of plugs will often kill off an old DIC. I always clean and regap my plugs till they no longer are useful to delay this problem. Car Quest has them for 260.00 and they are Saab OEM. Store pickup only.

And the CEL code is??? Or shoudl we jsut guess??? why is it so hard to get people to do one simple thing to help us diag??? I know lets jsut keep throwing parts at it or better yet, buy a new engine... Sheesh...

Yes, we would need to know what the DTC's are. Another question, did you replace the throttle body with:

1) Straight out of the junkyard or off of EBAY part

2) A throttle body rebuilt by BBA Reman

3) Did you take your throttle body off, send it into BBA for a rebuild?

- I checked plugs/DIC no issues. disconnected negative and code went away till today [2 days]

$1200 included new rotors and pads.

Throttlebody was off another 9-5- and that did resolve the last issue [hesitiation/surging on highway]

- I checked plugs/DIC no issues. disconnected negative and code went away till today [2 days]

$1200 included new rotors and pads.

Throttlebody was off another 9-5- and that did resolve the last issue [hesitiation/surging on highway]

Swapping the throttle body from another old 9-5 is not a legit fix. The entire needs to be rebuilt by BBA Reman to be reliable...in short, the throttle body has internal wiring that gets brittle and cracks, causing the issues you've already described.

- I checked plugs/DIC no issues. disconnected negative and code went away till today [2 days]

Did you check the plug gap, why?, because it's actually critical...

Thats the code it read at Advance auto- copied it down myself.

Looking at the above codes it is P0111 if I drop the zero- the description matched what was on the screen.

However, I have seen threads here saying it is the bypass valve and not the sensor as the code points to. This is where it gets confusing.

Going to replace all vacuum lines 1st to see if leak is causing ghost codes.
