My flex pipe is about broken all the way through on my wagon, so I figured I might as well upgrade. I am looking for something from the header to and including the flex pipe, that will increase horsepower and maybe fuel mileage. I dont want something that cost more than what the car is worth, any suggestions appreciated.
unfortunately the above poster is right. A 3" exhaust in and of itself will not increase HP or MPG. If you wan't to notice any sort of difference, get the 3" exhaust and then get a stage 3 tune from JZW.

Could be true. But I have a Jak Stoll 3" DP with race cat hooked up to a full custom 3" system with magnaflow exhaust. In sport mode (I have an auto) I can easily spin the front wheels in first and second. It spools so much quicker. I played around with a modded ECU from Stoll as well but in the end the stock ecu and full 3" system is a nice mod imo. Not sure if there's any HP gain, but there certainly is a performance gain.
And I as well got the P0420 code after about 6K miles. I'm curious to hear from MI-Roger about his results with the anti fouler.
I have a 3-inch down pipe with race cat. After 45,000 miles of use I have started receiving P0420 codes indicating catalyst low efficiency - some say this means a failed catalyst.
I since discovered that this problem is common to owners of vehicles with modified exhaust systems. Brand of vehicle, type of vehicle, brand of down pipe all make no difference. Basically, if you install a performance exhaust with a performance catalyst you will have this issue at some point in the future. I got 45K miles and almost 2 years of trouble free use with my exhaust, some don't even get 500 miles.
I was led to a web site www.bigdaddiesgarage.com which sells adapters for the rear O2 sensor which is said to eliminate this problem. I hope to install my adapter soon and will report back with results.
Another internet trick is to use two 18mm anti-foulers to reposition the rear O2 sensor and bore out one of the anti-foulers to 1/2-inch ID. Unfortunately the nose of the Bosch rear O2 sensor used on the 9-5 is larger than 1/2-inch diameter, and the inexpensive anti-foulers sold in parts stores are too small to bore out any larger (been there, tried that).
Some custom tunes turn off the rear O2 sensor to eliminate this problem but owners of cars with this type of tune also report nuisance P0420 codes. I don't know why, maybe the rear O2 sensor is read by the ECU code in multiple lines and the code modifier mised one or more locations.
Just be aware that if your BSR system includes the downpipe with Race Cat you will likely get the annoying P0420 code sometime in the future. The code is more likely to display when running the car easy (winter driving) or at steady-state conditions (expressway driving). I haven't read a post yet where it displayed during hard driving. Driving hard increases the exhaust temp, which increases the Cat temp, which increases the efficiency of the Cat.
Ive had the GS 3" DP with race cat for a lil over a year and havent had any codes, it pairs up nicely with the SaabSport/Remus pipes. Shame you cant get them new anymore.
My GS 3" downpipe, modified with a Magnaflow ceramic core 99000 series converter (with more catalyst material than standard) is mated to the BSR 2.5" cat-back system. It gives a deeper, but not necessarily substantially louder tone than the stock exhaust under most conditions. It is never "boomy".
It has 10k miles of 95% highway driving on the system and I haven't had any problems with it.
I sincerely hope you don't have CEL issues with your set-ups.
My set-up is identical to one of yours and I went 45K miles and nearly 2 years before the recurring P0420 codes started. If you have an issue in the future just return to this thread and hopefully I will be posting good news by the end of January. This CEL code seems to be a dirty little secret associated with performance Cats that no one wants to talk about.
Well, it probably would if you drop the entire front part of the exhaust system. Otherwise the left side drive shaft interferes with installation of the angled adapter on the GS down pipe.
I'll be exchanging for the less expensive straight adaptor and try again. Too bad, the weather is great for late December outside car work today. Mid 30's temperatures, dry and partly sunny.
Mine just tripped again this morning (waiting for the Big Daddies adapter to arrive). Again it was a cold morning with slow traffic speeds and the using fuel from the final 1/4 of the gas tank.
I received a shipping notice yesterday from Big Daddie for the straight adapter after returning the angled adapter that didn't fit without removing my down pipe. I should have it in another day or two. Hopefully no more codes after installation.
